Description

Audi S8 (Typ 4D) Service and Repair Manual — 1996 to 2003

The D2 S8 is the A8’s fast, focused sibling — an aluminium-bodied executive express with a high-revving 40-valve V8, quattro, and a cult following helped along by a certain Parisian car chase on film. Underneath the extra performance, it shares the A8’s defining trait: an all-aluminium body that repairs like nothing else on the road, and a V8 whose faults are specific and expensive if misread.

Two things dominate S8 ownership. The aluminium Space Frame, which a steel-minded body shop will damage. And the V8’s timing chains and tensioners, which announce themselves with a rattle long before they let go. Both are covered here in full.

What the S8 D2 is

Built from 1996 to 2003 under the type code 4D, the S8 is the performance version of the first-generation A8. It uses the same Aluminium Space Frame (ASF) body as the A8 — the world’s first mass-produced aluminium car structure — combined with a more powerful V8, a lowered and firmer chassis, quattro as standard, and its own trim and detailing.

A facelift arrived in 1999, bringing revised lighting, an updated interior, engine changes and the move to the higher-output 4.2 V8. The S8 was quattro-only throughout, with a Torsen centre differential — a permanent, mechanical all-wheel-drive system with no Haldex, no pump and no filter service.

The Aluminium Space Frame — the section that matters most

The S8’s body is aluminium, and that changes everything about repairing it. You cannot weld it like steel. You cannot beat out a dent. You cannot bolt a steel bracket to it without inviting galvanic corrosion that eats the structure from the inside.

  • Repair versus replace decision trees for ASF panels — some are repairable, some are not, and guessing compromises the structure
  • Aluminium welding (MIG/TIG) procedures, and the areas where welding is forbidden
  • Rivet-bonding and structural adhesives — the joining methods that replace welding across much of the frame
  • Galvanic corrosion control at aluminium-to-steel interfaces: the correct fasteners, sealants and coatings
  • Body dimensions and alignment data for the frame

A body shop that treats the S8 like a steel monocoque will either write off a repairable car or produce a repair that corrodes and weakens. This section is why an S8-specific manual matters.

Engines covered

Engine Engine codes Output Notes
3.7 V8 40v AKG, AQH 340 PS Early markets — quad-cam five-valve
4.2 V8 40v AKH, AQH, ANK 340–360 PS The definitive S8 engine

The S8’s V8 is a five-valve-per-cylinder, quad-cam, high-revving unit — considerably more highly strung than the A8’s engines, and with timing and tuning demands to match. It is belt-and-chain driven: a toothed belt with camshaft chains per bank, which means there are both a belt and tensioners to consider, and a start-up rattle is far more often the chains than the belt.

The V8 timing — belt and chains

Getting the S8’s timing right is the single most consequential engine job on the car. The toothed timing belt drives the system, and per-bank chains drive the camshafts, each with its own tensioner. A rattle on cold start is almost always a tensioner, not the belt — and people replace the belt, spend the money, and still have the rattle.

The belt interval, the chain layout, the tensioners, the wear limits and the full timing procedure with locking positions are all documented, so you fix the actual problem rather than the assumed one.

Transmission and quattro

Five-speed tiptronic automatic — the ZF torque converter box, with the hydraulic control that handles the quattro torque split. Fluid procedure, solenoid diagnosis, and the adaptation reset that resolves more apparent gearbox faults than any strip-down.

Six-speed manual — the rarer manual S8, prized by enthusiasts. Clutch, dual-mass flywheel, linkage and fluid.

Torsen centre differential — mechanical, permanent, torque-sensing, with the rear final drive. Inspection and fluid. No Haldex anywhere on the car.

Chassis, brakes and electrical

The S8 runs a lowered, firmer setup than the A8, with its own suspension and alignment data, larger brakes, and — on many cars — the era’s xenon and self-levelling lighting.

Full wiring diagrams, connector views and pinouts, the comfort control and door modules, climate control, the Bose audio system, immobiliser and key adaptation, and fault code tables. The D2 diagnoses over K-line, not CAN — a modern CAN-only adapter will connect to the socket and tell you nothing, and the correct interface and procedure are covered.

Known S8 D2 issues you will be looking up

  • V8 cam chain tensioner rattle — the defining S8 engine fault. A start-up rattle that worsens with age, and is constantly mistaken for the timing belt.
  • Timing belt interval and procedure — an interference engine, so the belt is not optional maintenance.
  • Galvanic corrosion from an incorrect repair — bubbling paint and white chalky corrosion where steel has met aluminium. The correct fasteners, sealants and coatings.
  • Instrument cluster pixel failure — the dot-matrix display fades until the mileage and warnings are unreadable. Cluster removal and repair route.
  • Front suspension control arms and bushes — the multi-link front end wears, producing wandering steering, clunks and tyre wear.
  • Secondary air injection faults — a persistent engine light with no drivability symptom.
  • Xenon and self-levelling faults — level sensors, ballast and control.
  • Plastic-impeller water pump — disintegrates and overheats the engine. Replace with the belt.
  • Wiring loom degradation — insulation hardening and cracking with age, especially in the engine bay.
  • Tiptronic harshness — the ZF box, its solenoids and the adaptation.
  • Fuel consumption and running quality on a thirsty high-performance V8, and ensuring a fault is not making it worse.

Frequently asked questions

My S8 rattles on start-up. Is that the timing belt?

Usually not. On this V8 the start-up rattle is far more often the cam chain tensioners than the belt — and replacing the belt will not silence it. Both are documented, so you can identify the real culprit before spending money on the wrong one.

Does this cover the aluminium body repair?

Yes — and it is a key reason to have an S8-specific manual. ASF panel repair, aluminium welding, rivet-bonding, structural adhesives, body dimensions and galvanic corrosion control are all included. A steel-minded body shop will do real harm to this car.

Can I take my S8 to any body shop?

Not safely. The S8 is an aluminium Space Frame. A shop that treats it like steel will either write off a repairable car or produce a repair that corrodes. The manual sets out what is repairable, what must be replaced, and how the joints must be made.

Does the S8 quattro need a Haldex service?

No. The D2 S8 uses a mechanical Torsen centre differential. There is no Haldex pump, controller or filter.

Does it cover the manual S8?

Yes. The rarer six-speed manual is covered alongside the tiptronic automatic, including its clutch and flywheel.

Does it cover the 1999 facelift?

Yes. Both pre-facelift and facelift cars are covered, including the lighting, interior and engine changes.

Will this work with VCDS?

Yes, with the correct cable. The D2 diagnoses over K-line rather than CAN — a modern CAN-only adapter will give you nothing. Make sure your interface supports K-line.
